A recently granted patent (Publication Number: US11873261B2) discloses a gypsum panel with a unique construction. The panel includes a gypsum core associated with a fiberglass mat, with a barrier coating made of a polymer binder applied to the second surface of the mat. This barrier coating, ranging from 1 to 40 lb/MSF in amount and 1 to 100 microns in thickness, effectively eliminates pinholes present in the fiberglass mat's surface. The polymer binder used in the coating can be selected from a variety of materials such as acrylics, silicone, polyurethane, and others, providing specific properties to the panel.

Furthermore, the patented gypsum panel demonstrates exceptional performance characteristics, including a high HET passing rate of at least 90 percent, a column water loss of less than 0.25 inch, and a water gain of less than 5 percent. The barrier coating, when applied in the specified amounts and thickness, ensures the elimination of over 99 percent of pinholes in the fiberglass mat's surface. Additionally, the inclusion of a UV curable monomer or polymer in the polymer binder enhances the panel's durability and resistance to environmental factors. Overall, the patented gypsum panel offers a novel solution in the construction materials industry, providing improved quality and performance in building applications.
